It begins as a flat aluminum circle. A fraction of a second later, it becomes a sleek, pressurized container capable of withstanding up to 90 psi. Every millimeter of its design is shaped by physics, economics, and decades of iteration.

Why Not a Sphere or a Cube?

If efficiency were the only goal, the perfect shape for a can would be a sphere—it contains the most volume for the least surface area. It also has no corners, so pressure distributes evenly.

But spheres are terrible at real-world jobs:

They roll off tables
They waste 26% of packing volume
They’re impractical to manufacture at scale

A cuboid would pack perfectly, using almost 100% of available space. But cubes have corners—weak points that require thicker metal to resist internal pressure. They also feel awkward in the hand.

The cylinder is the perfect compromise:

Strong like a sphere
Stable like a cube
Packs at 91% efficiency
Mass-producible at blistering speeds

This shape didn’t happen by accident. It won the evolutionary battle of design.

How the Can Is Made in 1/7 of a Second

The can starts as a blank—a circular aluminum disc about 0.3 mm thick. What happens next is a masterpiece of industrial choreography.

1. Drawing

A punch presses the blank into a shallow cup.

2. Redrawing

The cup is reshaped into a narrower diameter with greater height.

3. Ironing

This is where magic happens. The cup is forced through three ironing rings, each thinning the walls and stretching the height without changing the diameter. The wall becomes just 75 microns thick—thinner than a human hair—yet strong enough to contain several atmospheres of pressure. All of this—drawing, redrawing, ironing—occurs in one continuous motion. It takes 1/7 of a second, with the punch moving at 11 m/s and experiencing 45 Gs of acceleration.

The Domed Bottom: Ancient Architecture in Your Hand

The Neck: Saving Millions of Kilograms with 6 Millimeters

The top of the can tapers inward. This “necking” happens in 11 precise stages, each shrinking the diameter by fractions of a millimeter.

Why 11 stages?
Because shrinking too much at once wrinkles the thin aluminum.

Since the 1960s, the can’s lid diameter has shrunk by 6 mm (from 60 mm to 54 mm).

Tiny? Yes.
But across 100+ billion cans a year, this saves 90 million kilograms of aluminum annually—enough to form a 32-meter metal cube.

The Pull Tab: A Lever That Switches Class Mid-Use

Early cans used detachable pull tabs, which littered beaches and injured wildlife.
The modern stay-on tab is a mini-engineering triumph.

It begins as a second-class lever (like a wheelbarrow).
This position lets the pressure inside the can help lift the rivet.

Once the seal vents, the mechanism switches to a first-class lever (like a seesaw), allowing the tab to punch the scored metal inward with minimal force.

The tab uses the can’s own internal pressure to help open itself.
